
A Freehold homeowner had a second-floor system that never performed right, and every company that looked at it wanted to sell a new unit. Novus measured first: total static pressure over 1 in. w.c. Manual D is the duct sizing method published by ACCA, the same trade association that writes Manual J. Where a Manual J finds how much heating and cooling a house needs, room by room, Manual D turns that number into an actual duct layout: what size trunk, what size branch, how many elbows a given run can take before it loses more pressure than the equipment can push against. It is a design method with real inputs and a real output, not a guess based on what fits between the joists or what a plenum box happens to have room for.
Most ductwork in older Monmouth County homes was never designed this way at all. It was built to fit the space, sized by habit, and left alone through two or three equipment changes since. Manual D exists because a duct system built for a 1970s furnace does not automatically work for the variable-speed blower that replaced it decades later.

Novus calls this the Unfinished Install: the term for the zero, the parts nobody finished around otherwise-good equipment. Ductwork. A return. The filter slot. Refrigerant lines. A furnace or air handler is built to move a set volume of air against a specific amount of resistance, printed on a sticker inside the cabinet as its rated static pressure. If the ductwork it is connected to demands more resistance than that rating, the blower cannot deliver the air it was designed to deliver, no matter how correctly the equipment itself was sized.
That is a duct problem wearing an equipment costume, and it is invisible without a static pressure test. A homeowner sees an old unit and a room that has never been comfortable and assumes the fix is a new unit. New equipment on the same undersized ducts hits the same wall the old equipment did. The tonnage was never the problem.

Those three inputs go into duct design software, the same category of tool Novus uses on every redesign, and the output is a layout built for that specific furnace or air handler, not a generic chart. Skip any one of the three and the resulting duct system is sized to something other than the house it serves.

The supply ductwork, on the other hand, had never been more than a plenum box with a bundle of flex duct coming off it, old and leaky. Novus ran a Manual D duct design in Wrightsoft, built off the furnace's actual blower motor CFM (the amount of air a blower moves, in cubic feet per minute) and static pressure ratings, then rebuilt most of the supply side in rigid rectangular duct with large-radius elbows, sealed throughout, and replaced the filter setup with a larger media cabinet. Static pressure came down to 0.55 in. w.c., matching the equipment's rating, and the homeowner kept the unit he already had.

Manual D solves the duct side. Manual S is ACCA's companion standard for the equipment side: matching the actual coil, blower, and rated capacity of a specific piece of equipment, at New Jersey's real design temperatures, to the load a Manual J already found. A Manual J tells you the house needs a certain number of BTUs on the hottest and coldest days. Manual S is the check that makes sure the specific unit you are about to buy actually delivers that number under those conditions, not just on the best-case line of its spec sheet.
A unit can be the right tonnage on paper and still be the wrong unit in practice, if its blower cannot move enough air against the static pressure the ductwork actually runs at, or if its rated capacity drops off hard at New Jersey's design temperatures. Manual S is what catches that mismatch before the equipment is ordered, so the tonnage on paper is the tonnage the house actually gets once it is running.
The deliverable is a duct layout sized to the equipment's rated static pressure, not a guess and not a generic chart pulled off a shelf. It specifies trunk and branch sizes, fitting types, and where returns need to be added, built from the same load and static pressure numbers used to size the equipment in the first place. On some homes that means a full redesign. On others, the fix is narrower, closer to ductwork optimization, a targeted correction to the runs that are actually failing rather than a rebuild of the whole system.
